Aircraft engines, often referred to as the "heart" of aviation, require extreme precision, strength, and durability in their components. However, traditional casting processes struggle to balance precision and strength when dealing with complex oil passages, thin-walled structures, and high-temperature resistance in engine parts.
To overcome these challenges, we have adopted a hybrid manufacturing approach combining "SLS coated sand molding + 3DP resin sand molding", enabling high-precision, integrated casting of complex engine components. This innovative solution offers a more efficient and reliable approach to aerospace manufacturing.
Manufacturing Challenges: Pushing the Limits of Aerospace Casting
The production of aircraft engine components presents several key challenges:
- Difficulties in Forming Complex Oil Passages
Traditional single-process sand printing methods struggle to accurately produce intricate passages, thin-walled structures, and complex flow channels in engine components. Due to the delicate and intricate nature of these oil channels, casting failures such as sand core breakage or deformation frequently occur.
- Deformation During Pre-Casting Reheating
Before metal pouring, sand molds must undergo reheating to relieve internal stresses and improve strength. However, certain sand molds tend to deform during this process, compromising the final dimensional accuracy of the cast component.
- Risk of Breakage During Casting
During metal pouring, the high-speed filling process creates a risk of sand core erosion or breakage if the mold lacks sufficient strength. This can significantly impact the final casting quality.
Innovative Solution: Overcoming Barriers with SLS + 3DP Hybrid Technology
To address these challenges, we implemented a hybrid approach combining Selective Laser Sintering (SLS) coated sand molding and 3D Printing (3DP) resin sand molding. This combination offers several advantages:
- High-Precision Sand Mold Manufacturing
- SLS coated sand molding is ideal for creating large, high-strength load-bearing structures, ensuring that the sand mold withstands the thermal shock and metal flow impact during casting.
- 3DP resin sand molding enables the precise printing of thin-walled and intricate oil passages, ensuring the required aerodynamic and fluid dynamics performance of the final component.
- Enhanced Sand Mold Strength, Reduced Deformation Risks
The SLS process produces dense, high-temperature-resistant sand mold bases, making them more stable during the reheating stage and minimizing deformation. At the same time, the high precision of 3DP resin sand molding ensures dimensional stability in critical details.
- Integrated Casting for Higher Efficiency
The SLS + 3DP hybrid approach allows different material properties to be combined within a single sand mold, enabling the integrated casting of complex components. This not only enhances production efficiency but also eliminates the need for multiple assembly, bonding, and repairs, reducing manufacturing costs.
Future Prospects: Advancing Aerospace Manufacturing
This innovative manufacturing approach has successfully addressed challenges in aircraft engine component production and offers valuable insights for other high-end industries such as aerospace, nuclear energy, and precision machinery. As 3D printing and traditional casting technologies continue to integrate, the manufacturing of aircraft engines and other advanced components will become more flexible, efficient, and innovative.
